How PDLC Smart Film Is Made

How PDLC smart film is made comes down to three steps: liquid crystal is blended into a polymer, the blend is coated between two conductive plastic sheets, and the layer is cured until the crystal separates into millions of microscopic droplets. Those droplets are the switch — frosted unpowered, clear on voltage.

It Starts as a Liquid Blended Into Plastic

PDLC stands for polymer dispersed liquid crystal, and the name is the recipe. At the factory, liquid crystal — the same family of material that sits inside an LCD screen — is mixed into a clear liquid polymer. The blend is spread in a thin, even layer onto a sheet of plastic film that carries an invisible conductive coating, and a second conductive sheet closes over the top like the lid of a sandwich.

Then the layer is cured, usually under UV light. As the polymer hardens, the liquid crystal separates out of it — a controlled phase separation, and the moment the material gets its structure. The crystal collects into millions of microscopic droplets, each one locked in place in the hardened polymer. That droplet-filled layer, a fraction of a millimeter thick between its two conductive skins, is the entire product. Everything the film will do for the next decade is set in those few seconds of curing.

Why Does Droplet Size Matter So Much?

With no power, the droplets point in every direction at random, so light hitting the layer scatters instead of passing straight through. That scatter is the frosted state: an even milky white that stops the glass being see-through, not bright — daylight still comes through. Apply voltage across the conductive skins and the crystal inside every droplet lines up with the field; aligned, the droplets optically match the polymer around them and light passes cleanly. How well all of that happens is decided in production. Droplet size and spacing are tuned through the formulation and the cure — hold them uniform at the micron scale and the film switches evenly, frosts to a consistent white, and stays close to invisible when clear. Let them drift and the faults are permanent: a hazy cast in the clear state, a blotchy frost, panels from the same order switching to slightly different shades. None of it can be corrected after curing, which is why film from a disciplined production line and film from a cheap one are different products wearing the same name.

From Coated Roll to a Panel Cut for One Opening

Production runs roll-to-roll: the coated, cured film winds up in long rolls of a set width, made on coating lines kept aggressively clean, because a speck of dust sealed into the layer is there forever. Those rolls are the raw stock. No warehouse holds a shelf of ready-made pieces in standard sizes — every job starts as a cut from the roll, sized to one measured opening.

Two things are added at cutting. A thin conductive strip called a bus bar runs along one edge to spread the driver's voltage evenly across the whole panel, and a discreet wire tail leaves the bus bar for the low-voltage driver that powers the film. From there the panel is ready to bond to glass.

On a Studio City bifold door we retrofitted this year, that meant three film panels cut together for the same job from one roll, so all three frost to an identical white and the set switches as one surface. Batch matters: mixing film from different runs on adjacent glass is one of the ways a job ends up looking patchwork. What About Factory-Laminated Smart Glass?

The film is also the heart of complete switchable glass panels. On that route, the manufacturer takes the same cured PDLC layer and seals it between two sheets of glass with bonding interlayers, so what leaves the factory is a finished glass unit with a wire tail — nothing switchable is applied on site, and a glazier sets it like any other panel. Fabricators publish maximum panel sizes, and each unit is made to order.

The two routes are the same material at different moments in its life: film applied to glass that already exists, or film sealed inside glass while it is being made. Wet areas, exposed exteriors, and textured glass push a project toward the laminated panel; dry interior glass usually takes the retrofit film.

Why Is There No Homemade Version?

Behind many searches about production sits a practical question: can this be done outside a factory, or bought raw and applied like shelf paper? The honest answer is no. The switching layer only works if the coating is uniform to the micron across meters of material, cured under controlled light and temperature, and sealed dust-free between two flawless conductive skins. That is a production-line process, not a bench project — hobbyist recipes for "homemade switchable glass" make interesting chemistry videos, not a panel you would put in a wall.

What you can buy is the finished product. The raw film itself we supply to licensed contractors, glaziers, and installers rather than to end users, because application is where most failures happen: trapped dust, a kinked bus bar, or the wrong driver all get blamed as "faulty film" when the material was never the problem.

Common Questions About Smart Film Production

Does Smart View manufacture the film?

No — we are an installer. The film and panels we fit come from established PDLC manufacturers, and their spec sheets are available on request. Our work is everything after the factory: measuring, cutting from the roll, application, wiring, and standing behind the finished install.

Why does smart film vary so much in price?

Because production quality varies, and the differences are invisible in a product listing. Uniform droplets, clean coating lines, quality conductive layers, and real testing cost more to run, and film produced without them shows it within a couple of years — haze in the clear state, blotchy frost, edges that stop switching. The cheapest film is cheap somewhere that matters.

Is the film made in the size of my window?

It is cut for it. Film leaves the factory in long rolls of set widths, and every job is cut to the measured opening — one panel per pane. Glass wider than the roll takes two pieces, with the join placed on a mullion or an existing sightline so it reads as part of the frame.
